So after I get my sat-t60 image (thanks again :)! ) and save it as tivo.bak in my c: root dir, I used the combined restore/expand command to prepare the image to my new Samsung 120GB drive (I assumed the backup had been tested and I could skip that step).
One curious thing, though, was that when the restore/expand was completed, it told me I had 127GB available, which didn't seem right since I was restoring/expanding to a 120GB drive. I proceded to reinstall the drive into my sat-t60 anyway, making sure to connect everything properly (power connector, ribbon cable, fan power connector) and everything seems fine....
One major problem, however, is that when I plug in the power, I get the Welcome screen and it just hangs there!!!
The first time I plugged it in and got the welcome screen, after about a minute or two it blanked for a plit second, returned to the welcome screen and it's been there ever since (until I unplugged it...of course!)
I tried plugging it in this morning with no luck still.
Any one have any ideas, suggestions or other tips.

Double check the connections on your Tivo hard drive, power and IDE cables. If that doesn't help then you should repeat your restore/expand steps. Are you sure you had a good image file?

I'm pretty sure the image is a good one...it was for an sat-t60 v2.5, though mine was up to v 3.1...I don't think that matters...does it?
Like I mentioned earlier, I thought it was strange it reported 127GB total, could that be part of the problem??
I would gladly try another image if I could get one just to see if that makes a difference. The drive is brand new from amazon and I made sure it was jumpered correctly. I will check the other connections again when I get home.
btw, I have another 120GB WD drive laying around, I was thinking of putting in there also. I see you put two 120's in your sat-t60...what temp is it running at?? did you add any additional cooling fans? anything else?
though I'd like to get it working first, before I add another drive!!

Yes, I had two 120GB drives in my T60. It worked fine for four months that way, but this weekend started hanging on the "Welcome, Powering Up ..." screen. I tested both drives with Maxtor's PowerMax diagnostic utilities, and they both passed. So I went ahead and low-level formatted them and, for now, have restored my backup to just one 120GB drive. I'll see how well that one works for awhile before trying two again.
My Tivo, with two drives, ran at 48-deg C. With one drive it's running at 44-deg C. Neither of those should be too hot.
By the way, if you private mail me your email address, I can send you a "condensed" Hinsdale guide that I put together with just the steps for my T-60 upgrade.
