Advice on fixing Sister's Tivo

My sister has an out of warranty unmodified Sony Series 1. Recently it has been freezing and locking up often and now can't even be run for even a short time without lockup.
I believe the most likely explanation is that the hard drive has died. I plan to replace it for her.
I have an identical model Tivo but modded by the addition of a second hard drive.
I need some guidance these questions:
0) Should I check something else out before assuming it's the drive? I have a spare harddrive available to try fixing the machine with so I won't be out any money to try the new hard drive.
1) Am I likely to be able to image a clean version of the 3.0 software from her old drive onto the new drive? How about any of her saved programs?
2) If I need to use my Tivo drive as the source for her new harddrive, will I have problems since I've married a second drive to my primary drive? How do I deal with this?
3) I plan to replace her drive with a much bigger drive. In imaging from either her old drive or my drive will I run into the problem that Tivo will only see the size of the old image on the new larger drive? If so, is there a way around this?
4) What is the recommended tivo utility software to use for this task?

I believe I should have posted my questions in the upgrade forum, sorry.
It looks like mfstools 2.0 will address questions 2, 3 and 4. I can create a minimal "divorced" backup file and then restore it to the new hard drive and the size issues should get taken care of. I must be careful to use -s 127 instead of -s 128 to avoid GSOD problems. Is this correct?
