Upgrade Maxtor 160GB, revert to win2000 problem

I am hoping someone can help me here.
A Sony 40Gb series 1 with a 40gb drive in it died. Maxtor/Quantum drive died.
Brand new Maxtor 160GB received an image from a 30gb mfstool backup image using the –x option to claim the new space. In the meantime, a new 120GB WD drive was ordered as a permanent replacement. We used the 160GB Maxtor to verify the Tivo had no serious hardware issues.
When the new 120GB drive came in today, we tried to reformat the Maxtor 160GB drive back to a two 80GB partition / FAT32 partitions.
Problem: MaxBlast3 reports the 160GB drive (now with a series 1 TiVo 3.0 image) as only 9MB.
Maxtor support claims the TiVo (anything other than windows) OS linux image “does something irreversible to the drive” so that MaxBlast cannot partition the drive.
Our current solution is simply to leave the 160GB Maxtor in the TiVo, however, this leaves the important question as to why? unanswered.
Anyone have any idea why? I have searched the forum for similar problems but have not found anyone else reporting this problem.
My current thought is never to buy a Maxtor product.

The TiVo certainly does do something odd to the current Maxtor drives. See the 'Unlocking new Maxtor 120 gig Drive' thread (which is currently 4 posts below this one) for details.
Basically, there's a good chance that qunlock will unlock the drive. (See Hinsdale for links and instructions).
