I have a 7200rpm ide 40gb hard drive in a drawer, used in a pc previously (FAT32).

What would it take to install this as a second drive in a Tivo? I have been doing some research, but don't want to make any mistakes.

I need a disk to create the Tivo hard drive, I know this, they are about $20. Can you download this software somewhere?????

What is involved in the installation partswise? Do I need any special brackets? If so, can they be purchased at COMPUSA?

I have a 60hr series 2. I have to keep an eye on stuff before it gets deleted. I also just got a 50" TV, and had to reset all recording quality higher. I would like to record in Best Quality for all recordings, and record a lot more movies from cable. So I may just get a bigger disk than the 40gb.

Also, can a 5400rpm disk be used? Or is a 7200rpm necessary?

In summary, what do I need to install a new disk myself, hardware wise???

Your unit has a bracket that can hold two drives - you just need a three-position IDE cable, generally 18 inches long or longer depending on spacing (we have shorter custom ones that work also). You'll also need a power splitter, screws, and Torx tools.
