The original plan:
Upgrade my HDR312002 with two new 80GB Maxtors. Place the old 30GB Quantum in my pc as a second drive since I was down to under 1MB of space. Retain the recordings on the original drive.
Step 1:
My friend and pc technical expert came to town with my Christmas present (CD burner - Yeah!). He installed and we tested the burner. :D
Step 2:
He removed my DVD Rom drive so we could connect the TIVO A drive and new large drive to Hinsdales default locations. Used Tivomad 3.2 to create backup image (only 180 MB). Took 4 hour break to go see Lord of the Rings!
Step 3:
Restored backup to one of the new Maxtors and test booted TIVO. It works! :D Removed new Maxtor from TIVO; one of the power connector pins remains in TIVO's plug!
Not only that but a second power connector pin is wobbling. Where is their quality control??
Plan B:
Keep original TIVO drive and add 1 Maxtor 80GB. My pc expert is only here for two days, OR temporarily upgrade to this configuration and have him come back when I get the bad drive replaced.
Step 4:
Using Tivomad, restore backup image to Maxtor #2 and test. Oops. Plugged IDE cable in upside down. Now it works much better! Not only that but the pins stay connected to the drive when unplugged.
Step 5:
Returned drive to pc. Ran WVSET and AMSET on the Maxtor. Ran BlessTivo, returned both drives to TIVO and turned it on. Nothing. Hmmm..Check jumper settings. Play with moving A from Master to CS. Nothing. Hmmm. Oh look, with all the plugging and unplugging the IDE cable has come loose from the motherboard. Where have I read about this? Yes, right here in the TIVO forum. Plug cable back in. Set jumper on A drive back to Master and plug in. Yea! 130 hour TIVO!:D Of course I will probably never intentionally record anything at Basic again!
Has been running very quietly with no artifacting and so far menu response time has not degraded.
Step 6:
Screw everything down on the TIvo. Put dvd rom drive back in pc.
Everything working. A bazillion movies scheduled to record in the next 5 days! No end of space in sight.
Post Mortem:
I've decided that 130 hours is plenty. Will return bad drive to Newegg for a credit. May buy a second modest hard drive for my pc after breakfast while my buddy is still here.:)
Thanks to all for the utilities and especially to Hinsdale for the excellent documentation.

God, it's like my father told me about sausage - it's great to eat, but you don't want to see how it's made!
