Can't expand drive...but it tests fine

So I purchased a 14 hour Tivo brand new in the box. I started everything up and it works fine.
I took out the drive and backed it up. This process complted without any problems. I then restored the image to a 80 GB Maxtor drive.
I put the 80GB drive in the Tivo and it booted up fine but of course does not show the additional space because I have not expanded the drive yet.
I then put the drive back in the PC and ran the Tivomad boot disk and answered the 5 questions and it completes without any errors.
BUT, when I put the drive back in the Tivo, it just sits there at the very first boot screen and never moves.
Nothing else is done to the drive between the point where the drive is tested and works and is expanded and does not work.
Any ideas?

Just a simple guess... Did you double check the jumpers on the drive. Make sure they are set to Master and try it. If that doesn't work try Cable Select. Don't know if you had to change them when you placed the drive in your PC. If you did, maybe you just forgot to change them back. Just a thought.....

The drive is certainly set to master. I am pretty sure it is not something that simple because NOTHING on the drive is changed between the time that the drive is tested immediatly after being imaged...where it works fine and boots the Tivo...and after the drive is expanded...where it does not work fine and hangs on the first screen.
No jumper changes, nothing but running TivoMad.

Your running TiVoMad 3.2 not DTiVoMad beta 4 right?
What is the TiVo OS version?
How did you answer the 5 questions?
Perhaps the 80gb Maxtor is one of the "Quaxtor" drives that has the Quantum firmware. Try answering yes to the question is this drive a Quantum.

I am running 3.2 of TivoMad.
The Tivo is a stock 14 hour Tivo with 1.2.1 loaded on the drive.
I am answering no to question #5, but I will answer yes and see what happens. The only thing that puzzles me would be why it would work on the initial test but not after the drive is expanded.
I did run the boot_pararams program before testing with the -i flag so I am pretty sure that is not it. But worth a try.

No luck answering no to question #5. Still just sticks at starting up screen. Also tried to run edit_params manually after the setup script and not luck there either.
Double checked jumper settings. Nothing wrong there.
Are their drives that just will not work with the Tivo. This 80GB drive is not new. I did not buy it for this purpose, just had it laying around. It is a Maxtor 98196H8. I know the drive works, but maybe it is incompatible with Tivo. The problem is the only other 80gb drive I could use is the same model.

The problem is the OS. I do not believe that TiVoMad 3.2 is functional with v1.2.1. Although I believe Trevor thought that it may work with 1.2.1 I dont remember anyone getting it to work. My guess is you will need to upgrade the OS or restore a different backup image.

I didn't see anywhere in the FAQ that 1.2.1 could not be updated. Huh...

Put your original drive in, let it update to 2.5.1(a) and start over with the backup, restore, test, TiVoMad.

Just wanted to thank everyone for their help. Hinsdale is a genius.
1.2.1 was the problem. After I let the Tivo update to 2.5.1 I was able to back-up and restore and have no problems.
The up side to all of this difficulty was that I never wanted to fuss with the drive situation in the Tivo again so I added two 80GB drives. I now have 198 hours of space!!!
