Backup pipe restore problems

Sorry if this has been covered. I searched but didn't see anything like this situation.

Problem summary:
120Gb drive going bad in 200 Gb configuration
(2 GSODs in 2 weeks and diganostics fail)

dd doesn't work and I want to preserve the recordings. (Band of Brothers)

I bought a new 120Gb drive which is GB and the old is GiB. So the new 120 is smaller. I ended up replacing the new 120 with a 180. I've been trying to use Upgrade Config #5, but the 'backup pipe restore' errors saying not enough space on the destination drives which report 137 and 80 respectively and the backup is only 190Gb according to the tools. The current config is an expanded swap config. The questions are:
Why is it complaining about size?
Do I still need to use '-s 127' on the restore since the swap is already expanded?

You definitely need -s 127.

Try it without the x.

If dd failed when it hit the bad blocks, so will MFS Tools.

Not using the -x helped. But it does indeed fail.

Is there anyway I can get the files from the old drive to the new drive? When in the TiVo, the recordings are accessible and aside from the GSOD, the system works fine.

Could I Bless the drive, copy the recording files and then restore a compressed backup image to the new drive?

There's no easy way to get the recording files off a TiVo. If you have a network connection to the TiVo you can use video extraction, but that's a banned topic on tivocommunity.com.

The files are stored in the proprietary MFS filing system which can't be read by any PC TiVo boot disk.

I think you're best bet is a VCR. Of course, if you don't touch your old drives you can put them back in to get access to your recordings, but you're really out of luck.

Appreciate the help. I finally had to punt on Sunday. The TiVo went into a GSOD reboot loop after I re-installed the drive and was trying to watch off all the shows I really wanted to see. Restored an old image and am in the process of rebuilding the SP and WLs. From now on, I'll backup at the first sign of trouble and at each version upgrade.
